The present disclosure provides three-dimensional (3D) objects, 3D printing processes, as well as methods, apparatuses and systems for the production of a 3D object. Methods, apparatuses and systems of the present disclosure may reduce or eliminate the need for auxiliary supports. The present disclosure provides three dimensional (3D) objects printed utilizing the printing processes, methods, apparatuses and systems described herein.

First claim

What is claimed is: 1. A method for generating a three-dimensional object, comprising: (a) providing a powder layer in an enclosure to form a powder bed, wherein the powder layer comprises individual particles formed of at least one member selected from the group consisting of an elemental metal, metal alloy, ceramic, and an allotrope of elemental carbon, wherein upon providing the powder layer in the enclosure, the individual particles of the powder bed are flowable; (b) transforming a portion of the powder bed into a transformed material; and (c) hardening the transformed material to form at least one layer of hardened material as part of the three-dimensional object, wherein each of the at least one layer of hardened material has a radius of curvature of at least about 5 centimeters as measured by optical microscopy, and wherein, with X and Y being points on a surface of the three-dimensional object, (i) the surface of the three-dimensional object that intersects a sphere of radius XY at positions X and Y is devoid of an auxiliary support feature, and (ii) an acute angle between a straight line XY and a direction normal to an average layering plane (N) of the at least one layer of hardened material is from about 45 degrees to 90 degrees when X and Y are spaced apart by at least about 2 millimeters. 2. The method of claim 1 , wherein the acute angle between the straight line XY and the direction normal to N of the at least one layer of hardened material is from about 45 degrees to 90 degrees when X and Y are spaced apart by at least about 13 millimeters. 3. The method of claim 2 , wherein the acute angle between the straight line XY and the direction normal to N of the at least one layer of hardened material is from about 45 degrees to 90 degrees when X and Y are spaced apart by at least about 40.5 millimeters. 4. The method of claim 1 , wherein the at least one layer of hardened material has a radius of curvature of at least about 50 centimeters. 5. The method of claim 1 , wherein the at least one layer of hardened material is devoid of at least two metals that form a eutectic alloy. 6. The method of claim 1 , wherein the at least one layer of hardened material comprises at most an elemental metal that is of a single elemental metal composition. 7. The method of claim 1 , wherein the at least one layer of hardened material comprises at most a metal alloy that is of a single metal alloy composition. 8. The method of claim 1 , wherein the at least one layer of hardened material is of a single material composition. 9. The method of claim 1 , wherein the surface of the three-dimensional object at or within a sphere of radius XY is devoid of one or more auxiliary support features. 10. The method of claim 1 , wherein a fundamental length scale of the three-dimensional object is about 120 micrometers or more. 11. The method of claim 1 , wherein the powder bed is disposed adjacent to a base that is positioned within the enclosure, wherein the three-dimensional object comprises one or more auxiliary support features that are floating in the powder bed without connecting to the base. 12. The method of claim 1 , wherein the acute angle between the straight line XY and the direction normal to N is from about 60 degrees to about 90 degrees when X and Y are spaced apart by at least about 13 millimeters. 13. The method of claim 1 , wherein transforming the portion of the powder bed comprises sintering or melting the individual particles. 14. The method of claim 1 , wherein the hardening comprises solidifying the transformed material. 15. The method of claim 1 , wherein transforming the portion of the powder bed comprises directing an energy beam at the portion of the powder bed along a path, wherein the energy beam comprises an electromagnetic beam. 16. The method of claim 1 , wherein the three-dimensional object deviates from a model of the three-dimensional object by about 50 micrometers or less. 17. The method of claim 1 , wherein the powder bed is disposed adjacent to a base that is positioned within the enclosure, and wherein upon formation of the at least one layer of hardened material, the three-dimensional object is not in contact with the base. 18. The method of claim 1 , wherein the at least one layer of hardened material is devoid of at least a first metal and a second metal that are capable of forming a metal alloy in situ during the transforming in (b), wherein the first metal comprises an elemental metal or a metal alloy, wherein the second metal comprises an elemental metal or metal alloy. 19. The method of claim 18 , wherein the transforming in (b) does not yield an alloy in situ from individual particles of at least (i) a first ceramic and (ii) a second ceramic. 20. The method of claim 1 , further comprising leveling an exposed surface of the powder bed without contacting the exposed surface. 21. The method of claim 1 , wherein the three-dimensional object has a surface roughness of at most about 200 micrometers, which surface roughness is an arithmetic average of a roughness profile (Ra) of a surface of the three-dimensional object. 22. The method of claim 1 , wherein upon formation, the three-dimensional object is fully supported by the powder bed. 23. The method of claim 1 , wherein (c) comprises hardening the transformed material to form a plurality of layers of hardened material as part of the three-dimensional object, wherein each of the plurality of layers of hardened material has a radius of curvature of at least about 5 centimeters. 24. The method of claim 1 , wherein the transforming comprises completely melting the individual particles of the portion of the powder bed. 25. The method of claim 1 , wherein a remainder of the powder bed that does not form the transformed material is at a temperature that is substantially equivalent to an ambient temperature. 26. The method of claim 1 , wherein (a) and (b) are performed at a given pressure. 27. The method of claim 26 , wherein the given pressure is ambient pressure. 28. The method of claim 26 , wherein the given pressure is atmospheric pressure. 29. The method of claim 1 , wherein the at least one layer of hardened material is devoid of auxiliary support during generation of the at least one layer of hardened material. 30. The method of claim 29 , wherein the at least one layer of hardened material is devoid of at least a first metal and a second metal that are capable of forming a metal alloy in situ during the transforming in (b), wherein the first metal comprises an elemental metal or a metal alloy, wherein the second metal comprises an elemental metal or metal alloy.
