The use of nanoparticles, including surface-modified silica and calcite nanoparticles, as processing aides for pultrusion is described. The methods include combining a resin system containing a resin and the nanoparticles with continuous fibers, pultruding this combination, and at least partially curing the resin. The methods are suitable for use with a wide variety of resins and fibers, and may be used to reduce the pull-force at a fixed fiber volume loading, increase the fiber volume loading, or both. Pultruded parts made by these methods and pultruded parts with high volume loadings of fibers are also described.

What is claimed is: 1. A method of forming a pultruded fiber reinforced polymer composite comprising: impregnating continuous fibers with a resin system comprising a liquid resin and surface-modified silica nanoparticles, the resin system comprising 0.5 to 5 wt.% of the surface-modified silicia nanoparticles; pulling the resin-impregnated fibers through a die, and at least partially solidifying the resin system in the die, wherein solidifying the resin system comprises crosslinking the liquid resin; wherein the pultruded fiber reinforced polymer composite comprises at least 66 volume percent of the continuous fibers. 2. The method of claim 1 , further comprising pulling the resin-impregnated fibers through a preforme and debulking the fibers. 3. The method of claim I, wherein the continuous fibers comprise fibers selected from the group consisting of aramid fibers, glass fibers, and carbon fibers. 4. The method of claim 1 , wherein the liquid resin comprises at least one of epoxy resin, vinyl ester resin, and polyester resin. 5. The method of claim 1 , wherein the resin system comprises a vinyl ester resin. 6. A pultruded fiber reinforced polymer composite made according to the method of claim 1 .
