Abstract

Official abstract text for this publication.

An automotive component including a composite casting is provided. The composite casting includes a steel member and an end cap fastened to an end portion of the steel member. A cast coupling member is cast about the end portion of the steel member including the end cap, thereby positively and rigidly securing the cast coupling member to the steel member. The automotive component can comprise an engine cradle, a control arm, an instrument panel support structure, a bumper assembly, or a twist axle. The cast coupling member is typically formed by casting-in-place aluminum about the end cap and the end portion of the steel member. The steel member is typically a tubular member, and the end cap typically includes a flange designed to provide a mechanical interlock surface with the cast coupling member. For example, the flange can have a polygonal shape, an outwardly extending member, or notches.

What is claimed is: 1. An engine cradle for a motor vehicle, comprising: a frame assembly having a pair of spaced rails secured by spaced cross members; at least one of the spaced rails and the spaced cross members including a composite casting, including: a steel member; an end cap fastened to an end portion of the steel member, the end cap including a flange; the flange of the end cap including one of a circular and a non-circular configuration and notches for providing a mechanical interlock surface, or the flange of the end cap including a polygonal shape for providing a mechanical interlock surface; and a cast coupling member cast about the end portion of the steel member including the end cap, thereby positively and rigidly securing the cast coupling member to the steel member. 2. The engine cradle as defined in claim 1 wherein the cast coupling member is casted about the end portion of the steel member by casting-in-place aluminum about the end cap and the end portion. 3. The engine cradle as defined in claim 1 wherein the steel member is a tubular member. 4. The engine cradle as defined in claim 1 wherein the flange has one of a circular and a non-circular configuration. 5. The engine cradle as defined in claim 4 wherein the flange has notches for providing a mechanical interlock surface. 6. The engine cradle as defined in claim 1 wherein the flange has a polygonal shape for providing a mechanical interlock surface. 7. The engine cradle as defined in claim 6 wherein the end cap includes an outwardly extending member. 8. An engine cradle for a motor vehicle, comprising: a frame assembly having a pair of spaced rails secured by spaced cross members; at least one of the spaced rails and the spaced cross members including a composite casting, including: a steel member; an end cap fastened to a portion of the steel member; a cast coupling member cast about the portion of the steel member including the end cap, thereby positively and rigidly securing the cast coupling member to the steel member; and wherein the end cap about which the cast coupling member is casted is a mid-portion of the steel member and the mid-portion includes a section having a non-circular cross-section. 9. A control arm for a motor vehicle, comprising: a composite casting including: a steel member curved in a longitudinal direction; an end cap fastened to an end portion of the steel member, the end cap including a flange; the flange of the end cap including one of a circular and a non-circular configuration and notches for providing a mechanical interlock surface, or the flange of the end cap including a polygonal shape for providing a mechanical interlock surface; and a cast coupling member cast about the end portion of the steel member including the end cap, thereby positively and rigidly securing the cast coupling member to the steel member. 10. The control arm as defined in claim 9 wherein the cast coupling member is casted about the end portion of the steel member by casting-in-place aluminum about the end cap and the end portion. 11. The control arm as defined in claim 9 wherein the steel member is a tubular member. 12. An instrument panel support structure for a motor vehicle, comprising: a composite casting in the form of a cross beam; and a mount positioned on each end of the composite casting, the composite casting including: a steel member; an end cap fastened to an end portion of the steel member, the end cap including a flange; the flange of the end cap including one of a circular and a non-circular configuration and notches for providing a mechanical interlock surface, or the flange of the end cap including a polygonal shape for providing a mechanical interlock surface; and a cast coupling member cast about the end portion of the steel member including the end cap, thereby positively and rigidly securing the cast coupling member to the steel member. 13. The instrument panel support structure as defined in claim 12 wherein the cast coupling member is casted about the end portion of the steel member by casting-in-place aluminum about the end cap and the end portion. 14. The instrument panel support structure as defined in claim 12 wherein the steel member is a tubular member. 15. A bumper assembly for a motor vehicle, comprising: a composite casting including: a steel member; and end caps fastened to end portions of the steel member, at least one of the end caps including a flange; the flange of the end cap including one of a circular and a non-circular configuration and notches for providing a mechanical interlock surface, or the flange of the end cap including a polygonal shape for providing a mechanical interlock surface; and cast coupling members cast about the end portions of the steel member including the end caps, thereby positively and rigidly securing the cast coupling members to the steel member, the steel member forming a longitudinally extending steel bumper member constructed to protect the vehicle from impact, and the coupling members forming first and second aluminum members attached to the steel bumper member, wherein the steel bumper member extends between the first and second aluminum members and the first and second aluminum members are positioned between the steel bumper member and the space frame of the vehicle. 16. The bumper assembly as defined in claim 15 wherein the steel member is a tubular member. 17. A twist axle comprising: a steel torsion beam; an end cap fastened to an end portion of the steel torsion beam, the end cap including a flange; the flange of the end cap including one of a circular and a non-circular configuration and notches for providing a mechanical interlock surface, or the flange of the end cap including a polygonal shape for providing a mechanical interlock surface; and a cast trailing arm cast abut the end portion of the steel torsion beam including the end cap, thereby positively and rigidly securing the cast trailing arm to the steel torsion beam. 18. The twist axle as defined in claim 17 wherein the steel torsion beam is a tubular beam. 19.
