A ply placement device uses a ply guide to place plies on a curved substrate surface. The ply guide includes a guide surface and a guide edge that are each curved to match the contour of the substrate so that the ply transitions smoothly from its planar form to a curved form as the ply is placed onto the substrate. The ply guide may be flexible or segmented to allow reconfiguration of the guide surfaces to match various substrate contours.

What is claimed is: 1. An apparatus for placing a ply on a curved substrate, comprising: a substrate seal providing an essentially gas impermeable interface with the substrate; a ply guide comprising a guide surface and a curved guide edge, the curved guide edge configured to produce an essentially gas impermeable ply seal with the ply, the curved guide edge extending laterally relative to the ply and having a curvature related to the curvature of the substrate, the ply guide defining an inclination angle with a surface of the substrate and the ply guide further configured to vary the inclination angle; and a vacuum manifold adapted to be coupled with a vacuum source for drawing the ply down onto the substrate. 2. The apparatus of claim 1 , wherein the guide surface is contiguous with the curved guide edge for guiding the ply toward the curved guide edge. 3. The apparatus of claim 2 , wherein the curved guide surface is curved in two directions. 4. The apparatus of claim 1 , wherein the ply guide comprises a flexible material and further comprising means for changing the curvature of the curved guide edge. 5. The apparatus of claim 4 , wherein the means for changing the shape of the curved guide edge includes: at least one motor member, and a programmed controller for controlling the operation of the motor member. 6. The apparatus of claim 1 , wherein the curvature of the curved guide edge generally matches the curvature of the substrate in the area where the ply passes over the curved guide edge. 7. The apparatus of claim 1 , further comprising: at least one motor member; a programmed controller configured to operate the at least one motor member to change the curvature of the curved guide edge, wherein changing the curvature of the curved guide edge comprises deforming at least a portion of the curved guide edge. 8. An apparatus for placing a flexible ply on a curved substrate, comprising: a ply guide defining an inclination angle with a surface of the substrate and the ply guide further configured to vary the inclination angle; a guide surface on the ply guide over which the ply may be guided onto the substrate as the apparatus and the substrate are moved relative to each other, the guide surface including a guide surface edge over which the ply passes as the ply is placed on the curved substrate, the guide surface having a curvature generally matching the contour of the ply as the ply passes over the guide surface edge and is placed on the substrate; and, a suction device for drawing the ply down over the guide surface edge and onto the curved substrate. 9. The apparatus of claim 8 , further comprising a substrate seal providing an essentially gas impermeable interface with the substrate, and wherein the suction device is coupled between the substrate seal and the guide surface edge to reduce the air pressure beneath the ply. 10. The apparatus of claim 8 , wherein the guide surface is curved in two directions. 11. The apparatus of claim 8 , further comprising means for changing the curvature of the guide surface. 12. The apparatus of claim 11 , wherein the guide surface includes a plurality of individually adjustable segments. 13. The apparatus of claim 11 , wherein the guide surface is formed from a flexible material. 14. The apparatus of claim 11 , wherein the means for changing the shape of the guide surface includes: at least one motor member, and a programmed controller for controlling the operation of the motor member. 15. The apparatus of claim 11 , wherein the curvature of the guide surface edge generally matches the curvature of the substrate. 16. An apparatus for placing a ply on a curved substrate, comprising: a frame; a substrate seal on the frame for providing an essentially gas impermeable interface with the substrate; a ply guide on the frame for guiding the ply onto the surface of the substrate, the ply guide including a guide surface curved in two dimensions over which the ply may be guided, and a curved guide edge over which the ply may be guided onto the surface of the substrate, the curvature of the curved guide edge generally matching the curvature of the substrate in the area where the ply passes over the curved guide edge, the curved guide edge being contiguous to the curved guide surface and forming a gas impermeable ply seal between the ply and substrate, the ply guide defining an inclination angle with a surface of the substrate and the ply guide further configured to vary the inclination angle; a pressure foot on the frame for pressing the ply against the curved guide edge; actuators on the frame for changing the curvature of the guide surface and the curvature of the curved guide edge; a controller for controlling the operation of the actuators; and, a vacuum manifold on the frame for drawing the ply down over the curved guide edge onto the substrate. 17. The apparatus of claim 1 , wherein the ply guide is configured to vary the inclination angle with the surface of the substrate as the shape of the surface of the substrate varies. 18. The apparatus of claim 8 , wherein the ply guide is configured to vary the inclination angle with the surface of the substrate as the shape of the surface of the substrate varies. 19. The apparatus of claim 16 , wherein the ply guide is configured to vary the inclination angle with the surface of the substrate as the shape of the surface of the substrate varies.
