Methods for manufacturing articles of footwear are provided. In various aspects, the methods comprise utilizing additive manufacturing methods with foam particles. In some aspects, the additive manufacturing methods comprise increasing the temperature of a plurality of foam particles with actinic radiation under conditions effective to fuse a portion of the plurality of foam particles comprising one or more thermoplastic elastomers. Increasing the temperature of the foam particles can be carried out for one or multiple iterations. The disclosed methods can be used to manufacturer articles with sub-regions that exhibit differing degrees of fusion between the foam particles, thereby resulting in sub-regions with different properties such as density, resilience, and/or flexural modulus. This abstract is intended as a scanning tool for purposes of searching in the particular art and is not intended to be limiting of the present disclosure.

First claim

What is claimed: 1. An article, comprising: a structure comprising a plurality of layers, wherein each layer comprises a plurality of fused foam particles, wherein the structure is formed layerwise from the plurality of layers, and wherein each individual foam particle of the plurality of fused foam particles includes a first surface comprising a first thermoplastic elastomer material, the first surface also comprising one or more fused regions affixing the individual foam particle to a second surface of one or more adjacent foam particles, the second surface of the one or more adjacent foam particles comprising a second thermoplastic elastomer material, wherein the structure comprises a plurality of gaps between the plurality of fused foam particles, the plurality of gaps occupying at least 10 percent of a total volume of the structure. 2. The article of claim 1 , wherein the fused regions each include a portion of the first thermoplastic elastomer material from the first surface of the individual foam particle intermingled with a portion of the second thermoplastic elastomer material from the second surface of the one or more adjacent foam particles. 3. The article of claim 1 , wherein the article is an article of footwear. 4. The article of claim 1 , wherein, prior to fusing, at least 20 percent of the plurality of foam particles are spheroid or ellipsoid in shape and have a number average particle size of about 0.04 millimeters to about 10 millimeters in a longest dimension, and at least 20 percent of the spheroid or ellipsoid foam particles in the structure retain a substantially spheroid or ellipsoid shape. 5. The article of claim 1 , wherein the article is an article of apparel. 6. The article of claim 1 , wherein the article comprises a plurality of sub-regions comprising a first sub-region having a first property and a second sub-region having a second property, wherein the first property is at least 10% greater than the second property, and wherein the first property and the second property are selected from flexural modulus, stiffness, bulk density, resilience, or any combination thereof. 7. The article of claim 1 , wherein the article comprises a midsole for an article of footwear. 8. The article of claim 1 , wherein the article comprises a plurality of cross-sectional sub-regions comprising a first sub-region having a first bulk density and a second sub-region having a second bulk density, wherein the first bulk density is not equal to the second bulk density. 9. The article of claim 1 , wherein the article comprises a plurality of cross-sectional sub-regions comprising a first sub-region having a first stiffness and a second sub-region having a second stiffness, wherein the first stiffness is not equal to the second stiffness. 10. The article of claim 1 , wherein the article comprises a plurality of cross-sectional sub-regions comprising a first sub-region having a first flexural modulus and a second sub-region having a second flexural modulus, wherein the first flexural modulus is not equal to the second flexural modulus. 11. An article, comprising: a structure comprising a plurality of layers, wherein each layer comprises a plurality of fused foam particles, wherein the structure is formed layerwise from the plurality of layers, wherein each individual foam particle of the plurality of fused foam particles comprises a first surface formed of a first thermoplastic elastomer material, and the first surface also includes one or more fused regions affixing the individual foam particle to a second surface of one or more adjacent foam particles, the second surface of the one or more adjacent foam particles comprising a second thermoplastic elastomer material; wherein the one or more fused regions each comprise a portion of the first thermoplastic elastomer material from the first surface of the individual foam particle intermingled with a portion of the second thermoplastic elastomer material from the second surface of the one or more adjacent foam particles; and wherein the structure formed of the plurality of fused foam particles includes a plurality of gaps between the plurality of fused foam particles, the plurality of gaps occupying at least 10 percent of a total volume of the structure. 12. The article of claim 11 , wherein the article is an article of footwear. 13. The article of claim 11 , wherein the article is an article of apparel. 14. The article of claim 11 , wherein the article is an article of sporting equipment. 15. The article of claim 11 , wherein the article is an article of footwear, and wherein the structure formed of the plurality of layers is a cushioning element for a midsole, an outsole, a combination midsole-outsole unit, a sock-liner, an ankle collar, or a heal-cushioning pad. 16. The article of claim 11 , wherein the plurality of foam particles have a bulk density of about 80 grams per liter to about 200 grams per liter. 17. An article of footwear, comprising: a component, comprising: a structure comprising a plurality of layers, wherein each layer comprises a plurality of fused foam particles, wherein the structure is formed layerwise from the plurality of layers, wherein each individual foam particle of the plurality of fused foam particles comprises a first surface formed of a first thermoplastic elastomer material, and the first surface also includes one or more fused regions affixing the individual foam particle to a second surface of one or more adjacent foam particles, the second surface of the one or more adjacent foam particles comprising a second thermoplastic elastomer material; wherein the one or more fused regions include a portion of the first thermoplastic elastomer material from the first surface of the individual foam particle intermingled with a portion of the second thermoplastic elastomer material from the second surface of the one or more adjacent foam particles; and wherein the structure comprises a plurality of gaps between the plurality of fused foam particles, the plurality of gaps occupying at least 10 percent of a total volume of the structure. 18. The article of claim 17 , wherein the first or second thermoplastic elastomer material comprises a thermoplastic polyurethane elastomer, a thermoplastic polyurea elastomer, a thermoplastic polyether elastomer, a thermoplastic copolyetherester elastomer, a thermoplastic polyamide elastomer, a thermoplastic polystyrene elastomer, a thermoplastic polyolefin elastomer, a thermoplastic copolyetheramide elastomer, a thermoplastic styrene diene copolymer elastomer, a thermoplastic styrene block copolymer elastomer, a thermoplastic polyamide elastomer, a thermoplastic polyimide elastomer, any copolymer thereof, or any blend thereof. 19. The article of claim 17 , wherein the article comprises a plurality of sub-regions comprising a first sub-region having a first property and a second sub-region having a second property, wherein the first property is at least 10% greater than the second property, and wherein the first property and the second property are selected from flexural modulus, stiffness, bulk density, resilience, or any combination thereof. 20. The article of claim 17 , wherein the component is a midsole.
