Spray drying method and systems are disclosed that include one or more single-use components. Single-use spray drying systems can include a drying chamber with an inner surface formed of a polymeric material. The single-use components can be pre-sterilized and sterile packaged to provide improved efficiencies and greater operational flexibility in spray drying systems.

First claim

The invention claimed is: 1. A spray-drying apparatus, comprising: a gas inlet manifold comprising an inlet conduit that defines a gas passageway and a spacing member that extends laterally from the gas passageway of the gas inlet manifold; a single-use drying chamber having a first opening defined by a first surface portion at an inlet end, a second opening defined by a second surface portion at an outlet end, and a third surface portion extending longitudinally from the inlet end to the outlet end; a spray liquid inlet pipe having a proximal end and a distal end, the distal end of the spray liquid inlet pipe being coaxial with the inlet conduit; and an atomizer at the distal end of the spray liquid inlet pipe, the atomizer extending past an outlet end of the inlet conduit, wherein the first surface portion is coupled to the spacing member at a location that is spaced apart from the gas passageway by a distance greater than 50% of a radius of the gas passageway to establish a gap between the first surface portion and an outside surface of the inlet conduit, and wherein the single-use drying chamber has an inner surface that is formed of a polymeric material. 2. The apparatus of claim 1 , wherein the first surface portion is spaced apart from the gas passageway by a distance greater than 75% of the radius of the gas passageway. 3. The apparatus of claim 1 , wherein the first surface portion is spaced apart from the gas passageway by a distance greater than 100% of the radius of the gas passageway. 4. The apparatus of claim 1 , wherein the first surface portion is spaced apart from the gas passageway by a distance greater than 125% of the radius of the gas passageway. 5. The apparatus of claim 1 , further comprising a heater configured to supply a heated drying gas at a temperature greater than 100° C., greater than 150° C., or greater than 200° C. 6. The apparatus of claim 1 , wherein the polymeric material is a thermoplastic material. 7. The apparatus of claim 1 , wherein the spray liquid inlet pipe extends through at least a portion of the gas passageway. 8. The apparatus of claim 1 , wherein the distal end of the spray liquid inlet pipe extends into the single-use drying chamber. 9. The apparatus of claim 1 , wherein the single-use drying chamber comprises: a first layer; and a second layer that at least partially surrounds the first layer. 10. The apparatus of claim 9 , wherein the first layer is formed from a flexible material that can inflate from a collapsed configuration to a fully-expanded configuration, wherein the first layer has a first diameter in the expanded configuration taken at a midpoint between the inlet end and the outlet end, and the second layer has a second diameter at a midpoint between the inlet end and the outlet end, and wherein the first diameter is larger than the second diameter.
