A method of making a trim article includes the steps of 1) obtaining specified criteria of a target component part comprised of a plurality of materials; 2) processing the specified criteria into a design envelope that includes parameters of the target component part within which the trim article to be created is to be confined, 3) inputting the design envelope into an additive manufacturing device supplied with a single forming material; and 4) forming the trim article using the additive manufacturing device from the single material. The formed trim article includes an outer casing with an interior portion having one or more lattice matrices disposed therein and having varying density profiles to simulate the specified criteria of the target component part. The formed trim article is created as a fully integrated monolithic whole via the additive manufacturing device.

What is claimed is: 1. A method of making a trim article, comprising: obtaining specified criteria of a target component part; creating a design envelope using the specified criteria; selecting a single material for the trim article; providing a design for the trim article having first and second lattice matrices, wherein the first lattice matrix includes first and second sides with a first pattern of interconnected links and a second pattern of interconnected links that is different from the first pattern of interconnected links of the first lattice matrix positioned between the first and second sides of the first lattice matrix, and further wherein the second lattice matrix includes first and second sides with a third pattern of interconnected links and a fourth pattern of interconnected links that is different than the third pattern of interconnected links of the second lattice matrix positioned between the first and second sides of the second lattice matrix, wherein the first side of the second lattice matrix is coupled to the second side of the first lattice matrix in a layered configuration, and further wherein the patterns of the first and second lattice matrices define voids positioned therein, and further wherein an overall density profile of the first lattice matrix is different than an overall density profile of the second lattice matrix; adjusting the design to meet the specified criteria of the target component part; and forming the trim article using the single material in an additive manufacturing process. 2. The method of claim 1 , wherein the design envelope includes a boundary limitation defined by the target component part. 3. The method of claim 2 , wherein the plurality of structures includes a cushioned structure comprised of one or more foam members and having an overall density profile. 4. The method of claim 3 , wherein the step of providing the design further includes: designing a core portion comprised of the first and second lattice matrices to include an overall density profile correlated to the overall density profile of the cushioned structure. 5. A method of making a trim article, comprising: printing an outer casing having inner and outer surfaces, wherein the inner surface surrounds an interior portion; printing a core portion within the interior portion of the outer casing, wherein the core portion includes a first lattice matrix having first and second sides and a first pattern of interconnected links defining a first set of cells positioned between the first and second sides of the first lattice matrix, wherein the first side of the first lattice matrix is coupled to the inner surface of the outer casing, and further wherein the first lattice matrix further includes a second pattern of interconnected links defining a second set of cells positioned between the first and second sides of the first lattice matrix; and printing a second lattice matrix having first and second sides and a third pattern of interconnected links defining a first set of cells positioned between the first and second sides of the second lattice matrix, wherein the first side of the second lattice matrix is coupled to the second side of first lattice matrix, and further wherein the second side of the second lattice matrix is coupled to the inner surface of the outer casing, and further wherein the second lattice matrix includes a fourth pattern of interconnected links defining a second set of cells positioned between the first and second sides of the second lattice matrix, and further wherein the second lattice matrix includes an overall density profile that is greater than an overall density profile of the first lattice matrix, and further wherein the outer casing and the core portion are comprised of a single material. 6. The method of claim 5 , further including: printing at least one attachment feature outwardly extending from an exterior surface of the outer casing.
