A power tool is provided including a tool housing, a brushless DC (BLDC) motor assembly disposed within the tool housing, and a power module including a printed circuit board (PCB) and power switches mounted on the PCB and electrically coupled to the motor assembly. The PCB includes a width that is greater than a diameter of the motor assembly. A mounting bracket is secured to an end of the motor assembly and includes a mating portion arranged to mate with the end of the motor assembly, mount posts extending radially-outwardly from the mating portion, and axial walls extending between outer ends of the mount posts and at least partially housing the power module to support the PCB in a substantially parallel orientation relative to the rear end of the motor assembly.

First claim

The invention claimed is: 1. A power tool comprising: a tool housing; a brushless DC (BLDC) motor assembly including a motor housing disposed within the tool housing and having a substantially-cylindrical main body with a rear end at least partially closing the main body, the motor assembly further including a stator and a rotor rotatable relative to the stator both disposed within the motor housing; a power module including a printed circuit board (PCB) and a plurality of power switches mounted on the PCB and electrically coupled to the motor assembly, wherein the PCB includes a width that is greater than a diameter of the motor assembly; and a mounting bracket secured to an end of the motor assembly and including a mating portion arranged to mate with the end of the motor assembly, a plurality of mount posts extending radially-outwardly from the mating portion, and a plurality of axial walls extending between outer ends of the plurality of mount posts and at least partially housing the power module to support the PCB in a substantially parallel orientation relative to the rear end of the motor assembly, wherein the mating portion comprises a substantially cylindrical portion arranged to mate around a circumferential portion of the motor housing at or near the rear end of the motor housing. 2. The power tool of claim 1 , wherein the motor housing comprises a plurality of guide rails on its outer surface, and the cylindrical portion comprises a plurality of legs that slidingly mate with the guide rails of the motor housing. 3. The power tool of claim 1 , wherein the mounting bracket further comprises a planar portion extending radially outwardly from the mating portion, wherein the plurality of mount posts extends outwardly at an angle from the planar portion. 4. The power tool of claim 1 , wherein the plurality of mount posts is arranged along a perimeter having a larger diameter than the mating portion. 5. The power tool of claim 1 , further comprising a rear cover configured to mate with the plurality of mount posts, the rear cover and the mounting bracket cooperatively supporting the power module proximate the rear end of the motor housing. 6. The power tool of claim 5 , wherein the power module includes at least one heat sink in thermal communication with the plurality of plurality of power switches, and wherein the rear cover and the plurality of axial walls of the mounting bracket cooperatively form a plurality of openings around the heat sink. 7. The power tool of claim 6 , wherein the at least one heat sink includes a curved surface that substantially covers a side surface and a top surface of the plurality of power switches and is received between the plurality of mounting posts. 8. The power tool of claim 1 , wherein the mounting bracket comprises wire routing and retention features on an inner portion thereof for receiving a plurality of motor wires from the motor. 9. A power tool comprising: a tool housing; a brushless DC (BLDC) motor assembly disposed within the tool housing, the motor assembly including a stator and a rotor rotatable relative to the stator; a power module including a printed circuit board (PCB) and a plurality of power switches mounted on the PCB and electrically coupled to the motor assembly, wherein the PCB includes a width that is greater than a diameter of the motor assembly; a mounting bracket secured to an end of the motor assembly and including a mating portion mounted on the end of the motor assembly and a plurality of mount posts extending radially-outwardly from the mating portion; and a rear cover configured to fasten with the plurality of mount posts, the rear cover and the mounting bracket cooperatively housing the power module proximate the rear end of the motor assembly to support the PCB in a substantially parallel orientation relative to the rear end of the motor assembly. 10. The power tool of claim 9 , wherein the motor assembly includes a motor housing disposed within the tool housing and having a substantially-cylindrical main body having an open end and a rear end at least partially closing the main body disposed opposite the open end, wherein the stator is received within the motor housing through the open end. 11. The power tool of claim 10 , wherein the mating portion of the mounting bracket is substantially cylindrical and is formed to be mounted around a circumferential portion of the motor housing at or near the rear end of the motor housing. 12. The power tool of claim 11 , wherein the motor housing comprises a plurality of guide rails on its outer surface, and the cylindrical portion comprises a plurality of legs that slidingly mate with the guide rails of the motor housing. 13. The power tool of claim 9 , wherein the mounting bracket further comprises a planar portion extending radially outwardly from the mating portion, wherein the plurality of mount posts extends outwardly at an angle from the planar portion. 14. The power tool of claim 9 , wherein the plurality of mount posts is arranged along a perimeter having a larger diameter than the mating portion. 15. The power tool of claim 9 , further comprising a plurality of axial walls extending between outer ends of the plurality of mount posts, the plurality of axial walls being located around at least a portion of the power module. 16. The power tool of claim 15 , wherein the power module includes at least one heat sink in thermal communication with the plurality of plurality of power switches, and wherein the rear cover and the plurality of axial walls of the mounting bracket cooperatively form a plurality of openings around the heat sink. 17. The power tool of claim 16 , wherein the at least one heat sink includes a curved surface that substantially covers a side surface and a top surface of the plurality of power switches and is received between the plurality of mounting posts. 18. The power tool of claim 9 , wherein the mounting bracket comprises wire routing and retention features on an inner portion thereof for receiving a plurality of motor wires from the motor.
