According to one embodiment, a system for manufacturing a fully impregnated thermoplastic prepreg includes a mechanism for moving a fabric or mat and a drying mechanism that removes residual moisture from at least one surface of the fabric or mat. The system also includes a resin application mechanism that applies a reactive resin to the fabric or mat and a press mechanism that presses the coated fabric or mat to ensure that the resin fully saturates the fabric or mat. The system further includes a curing oven through which the coated fabric or mat is moved to polymerize the resin and thereby form a thermoplastic polymer so that upon exiting the oven, the fabric or mat is fully impregnated with the thermoplastic polymer. During at least a portion of the process, humidity in the vicinity of the coated fabric or mat is maintained at substantially zero.

What is claimed is: 1. A system for manufacturing a fully impregnated thermoplastic prepreg in a continuous process, the system comprising: a mechanism for moving a fabric or mat from a starting point to an ending point, the fabric or mat being subjected to a plurality of processes between the starting point and the ending point; a moisture purge mechanism that is configured to remove moisture from the fabric or mat as the fabric or mat is moved past the moisture purge mechanism; a resin application mechanism that is positioned atop the fabric or mat and that is configured to apply liquid monomers or oligomers to the fabric or mat, wherein the liquid monomers or oligomers are polymerizable to form a thermoplastic polymer; a press mechanism that is configured to press the fabric or mat as the fabric or mat is moved past or through the press mechanism so that the liquid monomers or oligomers fully saturate the fabric or mat; and a curing oven that is configured to effect polymerization of the liquid monomers or oligomers to form the thermoplastic polymer as the fabric or mat is moved through the curing oven such that the fabric or mat is fully impregnated with the thermoplastic polymer; wherein the resin application mechanism is positioned above a bottom belt of the press mechanism so that the liquid monomers or oligomers are applied to the fabric or mat as the fabric or mat is moved atop the bottom belt, wherein the bottom belt of the press mechanism extends from the curing oven; and wherein the resin application mechanism is positioned adjacent an inlet of the curing oven so that the fabric or mat is passed directly into the curing oven after the liquid monomers or oligomers are applied by the resin application mechanism. 2. The system of claim 1 , further comprising a mixing component that mixes the liquid monomers or oligomers with at least one of a catalyst and an activator, wherein the catalyst and activator facilitate in polymerizing the liquid monomers or oligomers to form the thermoplastic polymer. 3. The system of claim 2 , wherein the mixing component and resin application mechanism are heated to above a melting temperature of the monomers or oligomers. 4. The system of claim 1 , further comprising a gas application mechanism that is positioned to blow a moisture-free gas onto the fabric or mat. 5. The system of claim 4 , further comprising an additional moisture purge mechanism that is configured to remove moisture from the fabric or mat prior to application of the liquid monomers or oligomers. 6. The system of claim 1 , wherein the liquid monomers or oligomers comprise caprolactam, laurolactam, lactones, cyclic butylene terephthalate (CBT), or mixtures thereof. 7. The system of claim 1 , wherein the press mechanism and curing oven are components of a double belt compression oven that sandwiches the fabric or mat between two adjustable compression belts. 8. The system of claim 1 , wherein the double belt compression press is configured so that a pressure exerted by the two belts is adjustable during polymerization of the monomers or oligomers. 9. The system of claim 1 , wherein the resin application mechanism is positioned within an enclosure that is purged with a substantially moisture-free gas. 10. The system of claim 1 , wherein the moisture purge mechanism comprises an air/gas plenum or tube, or an infrared heater. 11. The system of claim 1 , wherein the fabric or mat includes glass fibers, carbon fibers, basalt fibers, metal fibers, ceramic fiber, natural fibers, synthetic organic fibers, aramid fibers, inorganic fibers, or combinations thereof. 12. The system of claim 1 , wherein the fabric or mat includes continuous fibers, chopped fibers, or a combination thereof. 13. The system of claim 1 , further comprising a single holding tank that includes the liquid monomers or oligomers. 14. The system of claim 13 , wherein the single holding tank includes a mixture of the liquid monomers or oligomers and a catalyst or an activator. 15. A system for manufacturing a prepreg comprising: a mechanism for moving a fabric or mat along the system; a first moisture purge mechanism that removes moisture from the fabric or mat; a second moisture purge mechanism that removes moisture from the fabric or mat, wherein the second moisture purge mechanism is separate from the first moisture purge mechanism; a resin application mechanism that applies a reactive resin to the fabric or mat; a press mechanism that presses the fabric or mat subsequent to application of the resin to facilitate saturation of the fabric or mat with the resin; and a curing oven through which the fabric or mat is moved to polymerize the resin and thereby form a thermoplastic polymer so that upon exiting the curing oven, the fabric or mat is fully impregnated with the thermoplastic polymer; wherein the resin application mechanism is positioned above a bottom belt of the press mechanism so that the resin is applied to the fabric or mat while the fabric or mat is positioned atop the bottom belt; and wherein the bottom belt of the press mechanism extends from the curing oven. 16. The system of claim 15 , further comprising a mixing mechanism that mixes the resin with at least one of a catalyst and an activator prior to application of the resin to the fabric or mat. 17. The system of claim 15 , wherein the second moisture purge mechanism is configured to blow a gas onto one or more surfaces of the fabric or mat to remove moisture from the fabric or mat. 18. The system of claim 15 , wherein the press mechanism is configured so that a pressure exerted by the press mechanism is adjustable during polymerization of the reactive resin. 19. The system of claim 15 , wherein the fabric or mat includes glass fibers, carbon fibers, basalt fibers, metal fibers, ceramic fiber, natural fibers, synthetic organic fibers, aramid fibers, inorganic fibers, or combinations thereof. 20. The system of claim 15 , wherein the fabric or mat includes continuous fibers, chopped fibers, or a combination thereof. 21. The system of claim 15 , further comprising a single holding tank that includes the reactive resin. 22. The system of claim 21 , wherein the single holding tank includes a mixture of the reactive resin and a catalyst or an activator.
