A pleated filter preparation system is provided for accurately counting pleats along a continuous sheet of pleated filter material and cutting the sheet into filter strips to be formed into filters. The pleated filter preparation system includes a pleat driver having multiple drive gears that engage with the pleats of the pleated filter material to move the pleated filter material through the system. A pleat counter counts peaks and valleys of each pleat comprising the pleated filter material so as to identify a target pleat to be cut. The pleat counter clamps and stretches the target pleat to distinguish the target pleat among the other pleats. A punch cut station cuts the target pleat to form a filter strip having a desired number of pleats. A pleat compressor compresses the filter strips to a predetermined size and then ejects the filter strips into a suitable container or bin.

What is claimed is: 1. A pleated filter preparation system, the system comprising: a pleat driver configured to move a pleated filter material through the system and including a pleat height index comprising a vertically oriented disc having one or more drive gears disposed around the periphery of the disc; a pleat counter configured to clamp the pleat filter material and stretch a target pleat so as to distinguish the target pleat among the other pleats; a punch cut station for cutting the target pleat to form a filter strip; a pleat compressor for compressing the filter strip to a predetermined size; and an ejector for pushing the compressed filter strip onto a fall arrestor configured to maintain a horizontal orientation of the compressed filter strip during dropping into container or bin. 2. The system of claim 1 , wherein the one or more drive gears are free to rotate with respect to the pleat height index. 3. The system of claim 1 , wherein the one or more drive gears each includes peripheral teeth configured to engage with pleats of a pleated filter material so as to conduct the pleated filter material through the system. 4. The system of claim 1 , wherein the one or more drive gears each includes a pulley portion that receives a drive belt whereby a drive motor turns all of the one or more drive gears simultaneously. 5. The system of claim 4 , wherein a tensioner is configured to maintain an optimal belt tension during operation of the one or more drive gears. 6. The system of claim 1 , wherein the pleat height index includes an engagement driver configured to move the pleat height index vertically to disengage a bottom-most of the one or more drive gears from the pleated filter material. 7. The system of claim 6 , wherein the engagement driver is configured to enable switching to a different bottom-most of the one or more drive gears so as to engage a differently-sized pleated filter material. 8. The system of claim 7 , wherein the pleat height index includes an axle in mechanical communication with an index motor that are configured to rotate the pleat height index during switching to the different bottom-most of the one or more drive gears. 9. The system of claim 8 , wherein the engagement driver is configured to lower the pleat height index so as to engage the different bottom-most of the one or more drive gears with the pleats comprising the differently-sized pleated filter medium. 10. The system of claim 1 , wherein the pleat counter includes a sensor disposed above the pleated filter material and a pleat detector disposed underneath the pleated filter material. 11. The system of claim 10 , wherein the sensor and the pleat detector are configured to count peaks and valleys comprising each of the pleats comprising the pleated filter material. 12. The system of claim 10 , wherein the sensor and the pleat detector are configured to identify the target pleat. 13. The system of claim 1 , wherein the fall arrestor is configured to support the compressed filter strip in the horizontal orientation. 14. The system of claim 13 , wherein the fall arrestor is configured to quickly retract such that the compressed filter strip maintains the horizontal orientation during dropping into the container or bin. 15. A method for pleated filter preparation system, comprising: configuring a pleat driver to move a pleated filter material through the system; configuring a pleat counter to clamp the pleat filter material and stretch a target pleat so as to distinguish the target pleat among the other pleats; configuring a punch cut station to cut the target pleat to form a filter strip; configuring a pleat compressor to compress the filter strip to a predetermined size; and configuring an ejector to push the compressed filter strip into a container or bin. 16. The method of claim 15 , wherein configuring the ejector includes configuring a fall arrestor to maintain a horizontal orientation of the compressed filter strip during dropping into the container or bin. 17. The method of claim 15 , wherein configuring the pleat driver includes configuring a pleat height index comprising a vertically oriented disc having one or more drive gears disposed around the periphery of the disc. 18. The method of claim 17 , wherein configuring the pleat height index includes configuring an engagement driver to move the pleat height index vertically to disengage a bottom-most of the one or more drive gears from the pleated filter material. 19. The method of claim 18 , wherein configuring the engagement driver includes enabling switching to a different bottom-most of the one or more drive gears so as to engage a differently-sized pleated filter material. 20. The method of claim 19 , wherein configuring the pleat height index includes putting an axle of the pleat height index in mechanical communication with an index motor configured to rotate the pleat height index during switching to the different bottom-most of the one or more drive gears.
