A corrugated plastic box and a method for manufacturing a corrugated plastic box from a blank are provided. The method includes the steps of forming rounded edge seals on the perimeter edges of the blank, pre-sealing portions of the blank—including providing air vents to allow trapped air to escape during the pre-sealing process—to form a plurality of areas in which major and minor flap slots and a glue tab are desired, ultrasonically scoring the blank to form a plurality of flap score lines, and cutting the blank through the plurality of pre-sealed flap slots and glue tab, leaving a sealed edge.

What is claimed is: 1. A blank of material for forming a box comprising: a generally rectangular sheet of corrugated plastic having a first planar outer layer, a second planar outer layer and a plurality of flutes formed by a plurality of parallel ribs extending from and perpendicular to the first planar outer layer to the second planar outer layer, the sheet having a first sealed edge along a first side of the sheet across the plurality of flutes and a second sealed edge along a second side of the sheet across the plurality of flutes; and, a first plurality of air vents proximate the first sealed edge of the sheet wherein each of the plurality of air vents is at a location between where adjacent flaps will be formed on the sheet. 2. The blank of claim 1 wherein the first plurality of air vents are semi-circular cut-out portions along the first edge. 3. The blank of claim 1 wherein the first plurality of air vents are triangular shaped cut-out portions along the first edge. 4. The blank of claim 1 wherein each of the first plurality of air vents comprises a first cut-out portion in the first planar outer layer spaced from the first sealed edge. 5. The blank of claim 4 wherein each of the first plurality of air vents comprises a second cut-out portion in the first planar outer layer spaced from the first cut-out portion. 6. The blank of claim 1 wherein each of the first plurality of air vents comprises a first slit in the first outer planar layer spaced from the first edge. 7. The blank of claim 6 wherein each of the first plurality of air vents comprises a second slit in the first outer layer spaced from the first slit. 8. The blank of claim 1 further comprising a plurality of crushed and welded portions wherein each of the plurality of crushed and welded portions extends from the first sealed edge of the blank into the interior of the blank at a location for forming a slot between flaps of the box and is aligned with one of the plurality of air vents. 9. The blank of claim 1 further comprising a second plurality of air vents proximate the second sealed edge of the sheet. 10. The blank of claim 1 further comprising a plurality of fold lines defining side walls of a box. 11. A blank for forming a plastic box comprising: a generally rectangular sheet of plastic material having a first planar layer, a second planar layer and a plurality of parallel flutes formed by a plurality of parallel ribs extending between and perpendicular to the first planar layer and the second planar layer, the sheet having a first sealed edge on a first side extending perpendicular to the plurality of flutes and a second sealed edge on a second side extending perpendicular to the plurality of flutes; and a first air vent proximate the first sealed edge of the sheet at a location of the sheet between where adjacent flaps of the box will be formed on the sheet. 12. The blank of claim 11 further comprising a second air vent proximate the first sealed edge spaced from the first air vent. 13. The blank of claim 11 further comprising a second air vent proximate the second sealed edge of the sheet. 14. The blank of claim 11 wherein the first air vent is a slit formed in the first planar layer. 15. The blank of claim 11 wherein the first air vent is a cut-out portion along the first sealed edge.
