A corrugated plastic box and a method for manufacturing a corrugated plastic box from a blank are provided. The method includes the steps of forming rounded edge seals on the perimeter edges of the blank, pre-sealing portions of the blank to form a plurality of areas in which major and minor flap slots and a glue tab are desired, ultrasonically scoring the blank to form a plurality of flap score lines, and cutting the blank through the plurality of pre-sealed flap slots and glue tab, leaving a sealed edge.

The invention claimed is: 1. A blank for forming into a box comprising: a rectangular sheet of corrugated plastic having a plastic first outer layer, a plastic second outer layer and a plurality of parallel spaced apart plastic flutes like ribs extending between the first outer layer and the second outer layer, the sheet having an upper edge perpendicular to the plurality of flutes and a lower edge perpendicular to the plurality of flutes; a first plurality of spaced apart rectangular flattened segments, each flattened segment formed from a portion of the first outer layer, a portion of the second outer layer and a portion of the plurality of ribs, each flattened segment extending from the upper edge partway toward the lower edge at locations where slots will be formed at a top of the sheet. 2. The blank of claim 1 further comprising a second plurality of spaced apart rectangular flattened segments extending from the lower edge partway toward the upper edge at locations where slots will be formed at a bottom of the sheet wherein in each flattened segment of the second plurality of rectangular flattened segments is aligned with one of the flattened segments of the first plurality of rectangular flattened segments. 3. The blank of claim 2 further comprising a plurality of spaced apart parallel fold lines, wherein side walls in the sheet defined. 4. The blank of claim 3 further comprising a plurality of score lines, wherein flaps in the sheet defined. 5. The blank of 1 wherein each of the first plurality of flattened segments has a ridged upper surface. 6. The blank of claim 4 further comprising a centrally located slot in each of the first plurality of flattened segments and each of the second plurality of flattened segments. 7. The blank of claim 6 further comprising a tab at a first end of the sheet and a flattened connection area at a second end of the sheet.
