A forming module for forming a composite laminate part over a tool is provided. The forming module comprises a base, a ply carrier control assembly adapted for controlling the position of a flexible ply carrier on which composite resin plies are mounted, and a head section mounted on the base and adapted for automatically forming the composite resin plies from the ply carrier onto the tool.

What is claimed is: 1. A forming module for forming a composite laminate part over a tool, the forming module comprising: a base; a ply carrier control assembly adapted for controlling a position of a flexible ply carrier on which composite resin plies are mounted; a head section mounted on the base and adapted for automatically forming the composite resin plies from the ply carrier onto the tool; and a tool clamp configured to clamp the head section to the tool. 2. The forming module of claim 1 , wherein the base is adapted to move over a supporting surface. 3. The forming module of claim 1 , further comprising an air cylinder configured to drive the tool clamp. 4. The forming module of claim 1 , further comprising an index plate, wherein the tool clamp is configured to clamp a flange of the tool against the index plate. 5. The forming module of claim 4 , wherein the index plate is configured to form a common waterline reference with other forming modules. 6. The forming module of claim 1 , further comprising an inner chord clamp configured to clamp the ply carrier and plies against an inner chord tool flange. 7. The forming module of claim 1 , wherein the head section includes an adaptive control configured to learn a profile of the tool. 8. The forming module of claim 1 , further comprising a nosepiece configured to engage the ply carrier and form the plies onto the tool, the nosepiece being mounted for movement on the head section along first and second axes. 9. The forming module of claim 8 , wherein the head section includes a load cell configured to sense a magnitude of a force applied by the nosepiece to the ply carrier and the tool. 10. The forming module of claim 8 , wherein the base includes a powered slide assembly configured to move the head section along a third axis substantially orthogonal to the first and second axes. 11. The forming module of claim 8 , wherein the head section includes at least one position sensor configured to sense the position of the nosepiece. 12. The forming module of claim 8 , wherein the nosepiece has compliance allowing the nosepiece to conform to features of the tool. 13. The forming module of claim 1 , wherein the ply carrier control assembly includes a device configured to control tension on the flexible ply carrier. 14. The forming module of claim 1 , wherein the ply carrier control assembly is mounted on the head section. 15. The forming module of claim 1 , wherein the ply carrier control assembly includes an automatically controlled, motorized arm configured to support and displace the ply carrier as the plies are being formed from the ply carrier onto the tool. 16. The forming module of claim 1 , wherein the head section includes a datum locator for locating a datum on the tool. 17. The forming module of claim 1 , further comprising a number of mechanical linkages configured to connect the forming module to other forming modules. 18. A forming module for forming a composite laminate part over a tool, the forming module comprising: a base; a ply carrier control assembly comprising a motorized arm supporting a carrier track configured to hold a flexible ply carrier on which composite resin plies are mounted; a drive system configured to move the motorized arm and carrier track along multiple axes to position the ply carrier; and a head section mounted on the base and comprising a cylinder-driven nosepiece configured to form the composite resin plies from the ply carrier onto the tool. 19. The forming module of claim 18 , further comprising a tool clamp configured to clamp the head section to the tool. 20. A forming module for forming a composite laminate part over a tool, the forming module comprising: a mobile base; a carrier track configured to hold a flexible ply carrier on which composite resin plies are mounted; a motorized arm supporting the carrier track and configured to move the carrier track along multiple axes to position the flexible ply carrier; an index plate; a tool clamp configured to clamp a first flange of the tool against the index plate; an inner chord clamp configured to clamp a lower edge of the ply carrier and plies against a second flange of the tool; and a compliant nosepiece configured to form the composite resin plies from the ply carrier onto the tool.
