Official abstract text for this publication.
The invention relates to systems and techniques for manufacturing articles containing cellulosic material, a coupling agent, and a binder resin, and related processes of making and using the cellulosic articles. In particularly exemplary embodiments, the manufactured articles are door skins, sometimes known as door facings, and doors made from the door skins. The article contains a lipophilic cellulosic material, a coupling agent, and a binder. The coupling agent is believed to increase the hydrophilicity (wetability) of the lipophilic cellulosic material.

What is claimed is: 1. A method of making a composite article, comprising the steps of: a) forming a mixture by combining a hydrophobic cellulosic material, a coupling agent, and binder, wherein the coupling agent is present throughout the mixture and has a hydrophilic/lipophilic balance (HLB) of about 7 to about 15, and wherein the binder is at least one of urea formaldehyde (UF), phenol formaldehyde (PF), melamine urea formaldehyde (mUF), polymethylene poly(phenyl isocyanates) (pMDI), or combinations thereof; b) forming a cellulosic mat from the mixture; and c) consolidating the cellulosic mat under pressure and heat to form the composite article. 2. The method of claim 1 , wherein step a) involves spraying the coupling agent on the hydrophobic cellulosic material. 3. The method of claim 1 , further comprising the step of drying the cellulosic mat before step c). 4. The method of claim 1 , wherein step c) involves pressing the cellulosic mat in a press. 5. The method of claim 1 , wherein the cellulosic mat has a moisture content of 30 wt % or less prior to the consolidation step. 6. The method of claim 1 , including the step of providing as the hydrophobic cellulosic material at least one of Acacia wood, Eucalytus wood, cypress wood, rice straws, wheat straws as annual fibers, or combinations thereof. 7. The method of claim 1 , including the step of providing as the coupling agent an organic compound having a lipophilic portion and a hydrophilic portion. 8. The method of claim 7 , including the step of providing as the lipophilic portion linear or branched olefins of C4 to C30. 9. The method of claim 7 , including the step of providing as the hydrophilic portion at least one of hydroxyl groups, carboxyl groups, carbonyl, esters, ethers, glucoside, or combinations thereof. 10. The method of claim 1 , including the step of providing as the coupling agent an ether, an ester, an amine, an amide, or a glucoside. 11. The method of claim 10 , wherein A) the ether has the chemical formula B) the ester has the chemical formula C) the amine has the chemical formula (D) the amide has the chemical formula or (E) the glucoside has the chemical formula wherein R is a saturated or unsaturated hydrocarbon chain having 9 to 30 carbons, preferably 9 to 18 carbons; and n is an integer of 2 to 15. 12. The method of claim 1 , including the step of providing as the coupling agent at least one of polyoxyethylene dioleate, dilaurate ester, polyoxyethylene alkylamines, alkyl polyglucosides, octylphenol ethoxylate, t-octylphenoxypolyethoxyethanol, ethoxylated tridecyl alcohol, or combinations thereof. 13. The method of claim 1 , including the step of providing as the coupling agent polyoxyethylene dioleate or polyoxyethylene alkylamines. 14. The method of claim 1 , including the step of providing a coupling agent having a hydrophobic cellulosic material ration of about 0.1 wt % to about 5 wt %. 15. The method of claim 1 , further comprising the step of providing non-lipophilic cellulosic material as a component of the mixture, wherein the non-lipophilic cellulosic material and the lipophilic cellulosic material form a total cellulosic material. 16. The method of claim 1 , including the step of providing as the composite article about 10 to about 98 wt % of the hydrophobic cellulosic material, about 0.1 to about 5 wt % of the coupling agent, and about 2 to about 12 wt % of the binder. 17. A method of making a composite article, comprising the steps of: a) forming a mixture by combining a hydrophobic cellulosic material, a coupling agent, and binder, wherein the coupling agent is present throughout the mixture and has a hydrophilic/lipophilic balance (HLB) of about 7 to about 15; b) forming a cellulosic mat from the mixture by blowing one or more layers of the mixture onto a support member; c) consolidating the cellulosic mat under pressure and heat to form the composite article. 18. The method of claim 17 , wherein the binder is one of urea formaldehyde (UF), phenol formaldehyde (PF), melamine urea formaldehyde (mUF), polymethylene poly(phenyl isocyanates) (pMDI), or combinations thereof. 19. A method of making a door skin, comprising the steps of: a. forming a mixture by combining a hydrophobic cellulosic material, a coupling agent, and binder, wherein the coupling agent is present throughout the article and has a hydrophilic/lipophilic balance (HLB) of about 7 to about 15, and wherein the binder is at least one of urea formaldehyde (UF), phenol formaldehyde (PF), melamine urea formaldehyde (mUF), polymethylene poly(phenyl isocyanates) (pMDI), or combinations thereof; b. forming a cellulosic mat from the mixture; c. consolidating the cellulosic mat under pressure and heat to form a door skin. 20. The method of claim 19 , wherein step b involves blowing one or more layers of the mixture onto a support member.
