Methods and apparatus for estimating useful life of a seal in a process control device are disclosed. An example apparatus includes a body including an inlet and an outlet; a stem to move a plug within the body to control a flow of fluid between the inlet and the outlet; a seal to deter fluid from exiting the body along the stem; and a positioner including a processor, the processor to estimate a total amount of useful life of the seal consumed based on 1) a number of operational cycles that the seal is exposed to; and 2) stresses experienced by the seal during the respective operational cycles.

What is claimed is: 1. An article of manufacture storing machine readable instructions which, when executed, cause a machine to: establish a plurality of different travel ranges of a stem or shaft of a process control device; for each of a plurality of operational cycles of the process control device, determine a value corresponding to a stress experienced by a seal of the process control device during the operational cycles; associate each of the values with a respective one of the travel ranges; determine a count of the values associated with each of the travel ranges; estimate a total amount of useful life of the seal consumed based on the counts for each of the travel ranges and a reference seal life cycle value for each of the travel ranges; perform a comparison of the estimated total amount of useful life of the seal consumed to a threshold; and generate a notification indicating that the seal should be repaired or replaced when the estimated total amount of useful life of the seal consumed satisfies the threshold. 2. The article of manufacture of claim 1 , wherein the instructions, when executed, cause the machine to estimate the total amount of useful life of the seal consumed based on the counts by: calculating a ratio for each count and the associated travel range; and summing the ratios to determine a value indicative of the total amount of useful life of the seal consumed. 3. The article of manufacture of claim 2 , wherein the instructions, when executed, cause the machine to calculate the ratios by dividing each count by the reference seal life cycle value corresponding to the travel range associated with the count. 4. The article of manufacture of claim 1 , wherein the instructions, when executed, cause the machine to estimate a remaining useful life of the seal based on the estimated total amount of useful life of the seal consumed. 5. The article of manufacture of claim 1 , wherein the instructions, when executed, cause the machine to determine a number of operational cycles corresponding to a remaining useful life of the seal based on the total amount of the useful life of the seal consumed and a frequency of the operational cycles. 6. The article of manufacture of claim 1 , wherein the values corresponding to the stresses experienced by the seal are distances traveled by the stem or shaft. 7. The article of manufacture of claim 1 , wherein the values corresponding to the stresses experienced by the seal are positions of the stem or shaft farthest from a position of the stem or shaft where the seal experiences about zero stress. 8. An article of manufacture storing machine readable instructions which, when executed, cause a machine to: determine a plurality of operational cycles of a stem or shaft of a process control device; determine, for each of the operational cycles, a value corresponding to a stress experienced by a seal of the process control device; associate each of the values with respective travel ranges of the stem or the shaft, each travel range corresponding to a different one of the values; estimate a total amount of useful life of the seal consumed based on the values and the associated travel ranges; perform a comparison of the estimated total amount of useful life of the seal consumed to a threshold; and generate a notification indicating that the seal should be repaired or replaced when the estimated total amount of useful life of the seal consumed satisfies the threshold. 9. The article of manufacture of claim 8 , wherein the instructions, when executed, cause the machine to estimate the total amount of useful life of the seal consumed based on the values by: determining a count of the values associated with each of the travel ranges; calculating a ratio for each count and the associated travel range; and summing the ratios to determine a value indicative of the total amount of useful life of the seal consumed. 10. The article of manufacture of claim 9 , wherein the instructions, when executed, cause the machine to calculate the ratios by dividing each count by an estimated cycle life value corresponding to the travel range associated with the count. 11. The article of manufacture of claim 8 , wherein the instructions, when executed, cause the machine to estimate a remaining useful life of the seal based on the estimated total amount of useful life of the seal consumed. 12. The article of manufacture of claim 8 , wherein the instructions, when executed, cause the machine to determine a number of operational cycles corresponding to a remaining useful life of the seal based on the total amount of the useful life of the seal consumed and a frequency of the operational cycles. 13. The article of manufacture of claim 10 , wherein the estimated cycle life value is based on testing of a plurality of other process control devices similar or identical to the process control device. 14. The article of manufacture of claim 8 , wherein the values corresponding to the stresses experienced by the seal are distances traveled by the stem or shaft. 15. The article of manufacture of claim 8 , wherein the values corresponding to the stresses experienced by the seal are positions of the stem or shaft farthest from a position of the stem or shaft where the seal experiences about zero stress. 16. The article of manufacture of claim 8 , wherein the threshold defines a reference percentage for a total amount of useful life of the seal consumed and wherein the instructions, when executed, cause the machine to generate the notification prior to when the estimated total amount of useful life of the seal consumed is greater than the reference percentage and less than one hundred percent of the total amount of the useful life of the seal consumed. 17. An apparatus, comprising: a body including an inlet and an outlet; a stem to move a plug within the body to control a flow of fluid between the inlet and the outlet; a seal to deter fluid from exiting the body along the stem; and a positioner including a processor, the processor to determine values corresponding to a stress experienced by the seal during respective operational cycles; associate each of the values with a respective travel range of the stem; determine a count of the values associated with each of the travel ranges; estimate a total amount of useful life of the seal consumed based on the counts for each of the travel ranges and a reference seal life cycle value for each of the travel ranges; perform a comparison of the estimated total amount of useful life of the seal consumed to a threshold; and generate a notification indicating that the seal should be repaired or replaced when the estimated total amount of useful life of the seal consumed satisfies the threshold. 18. The apparatus of claim 17 , wherein the processor is to estimate the total amount of useful life of the seal consumed based on the counts by: calculating a ratio for each count and the associated travel range; and summing the ratios to determine a value indicative of the total amount of useful life of the seal consumed. 19. The apparatus of claim 18 , wherein the processor is to calculate the ratios by dividing each count by the reference seal life cycle value corresponding to the travel range associated with the count. 20. The apparatus of claim 17 , wherein the processor is to estimate a remaining useful life of the seal based on the estimated total amount of useful life of the seal consumed.
