Abstract

Official abstract text for this publication.

Disclosed is a foam modifier, e.g., useful for gypsum or cement slurries. The foam modifier comprises a fatty alcohol that is added to a gypsum or cement slurry that includes foaming agent, such as an alkyl sulfate surfactant. The fatty alcohol can be a C6-C16 fatty alcohol in some embodiments. The use of such a foam modifier can be used, for example, to stabilize the foam, reduce waste of foaming agent, improve void size control in the final product, and improve the gypsum board manufacturing process.

First claim

The invention claimed is: 1. A method of making cementitious board comprising: (a) preparing an aqueous mixture of foaming agent consisting of at least one alkyl sulfate, at least one alkyl ether sulfate, a fatty alcohol, and water; (b) pregenerating a foam by inserting air into the aqueous mixture; (c) mixing at least water, cementitious material, and the foam to form a slurry; (d) disposing the slurry between a first cover sheet and a second cover sheet to form a board precursor; (e) cutting the board precursor into a board; and (f) drying the board. 2. The method of claim 1 , wherein the board has increased strength compared to the same board prepared without the fatty alcohol. 3. The method of claim 1 , wherein the fatty alcohol is a C 6 -C 20 fatty alcohol. 4. The method of claim 1 , wherein the fatty alcohol is octanol, nonanol, decanol, undecanol, dodecanol, or any combination thereof. 5. The method of claim 1 , wherein the fatty alcohol is present in an amount of from about 0.0001% to about 0.03% by weight of the stucco. 6. The method of claim 1 , wherein the slurry is further formed from a dispersant. 7. The method of claim 1 , wherein the slurry is further formed from a non-migrating starch that increases the strength of the board compared to the same board prepared without the starch. 8. The method of claim 1 , wherein the slurry is further formed from a polyphosphate. 9. The method of claim 1 , wherein the board has a density of about 17 pcf to about 31 pcf. 10. A method of forming a foamed gypsum slurry, the method comprising: (a) combining a foaming agent with a fatty alcohol to form an aqueous soap mixture, wherein the aqueous soap mixture consists of a combination of alkyl sulfate and alkyl ether sulfate surfactants, the fatty alcohol, and water; (b) generating a foam from the aqueous soap mixture; and (c) adding the foam to a gypsum slurry comprising stucco and water to form the foamed gypsum slurry. 11. The method of claim 10 , wherein the fatty alcohol is a C 6 -C 20 fatty alcohol. 12. The method of claim 10 , wherein the fatty alcohol is octanol, nonanol, decanol, undecanol, dodecanol, or any combination thereof. 13. The method of claim 10 , wherein the fatty alcohol is present in an amount of from about 0.0001% to about 0.03% by weight of the stucco. 14. A method of preparing cementitious board, the method comprising: (a) obtaining foaming agent consisting of at least one alkyl sulfate and at least one alkyl ether sulfate in water; (b) stabilizing the foaming agent by including a fatty alcohol to provide an aqueous mixture consisting of at least one alkyl sulfate, at least one alkyl ether sulfate, fatty alcohol, and water; (c) pregenerating a foam by inserting air into the aqueous mixture; (d) inserting the foam into a cementitious slurry comprising at least cementitious material and water to form a foamed cementitious slurry; (e) applying the foamed cementitious slurry in a bonding relation to a first cover sheet to form a foamed cementitious core slurry having first and second major surfaces, wherein the first major surface of the foamed cementitious core slurry faces the first cover sheet; (f) applying a second cover sheet in bonding relation to the second major surface of the foamed cementitious core slurry to form a wet assembly of board precursor; (g) cutting and drying the board precursor to form the board product. 15. The method of claim 14 , further comprising applying a skim coat between the core and either or both of the cover sheets.
