A device and method for the protection of a first member and second member from corrosion by utilizing a connector that bonds the members without allowing direct contact of the members.

First claim

The invention claimed is: 1. A connector comprising: (a) a carrier formed of a polymeric material and having a cage structure having: (i) a plurality of walls integrally molded together to form an exterior of the carrier; (ii) a plurality of ribs formed in the plurality of walls such that the plurality of ribs are part of the exterior of the carrier; and (iii) a plurality of openings through the plurality of walls, wherein each opening separates one rib from another rib of the plurality of ribs; (iv) a plurality of corner portions, wherein each individual corner portion is integrally connected to and between a pair of walls of the plurality of walls; (b) an adhesive material which is thermally expandable and is an epoxy based structural adhesive, wherein the adhesive material is located on the plurality of corner portions; wherein the connector is adapted for connecting a first member with a second member by having a size which is able to at least partially locate the second member within a cavity of the first member such that the connector prevents direct contact between the first member and the second member, and a plurality of gaps are defined between the first member and the second member; and wherein the adhesive material upon activation is able to expand between the first member and the second member to insulate the first member from the second member and structurally bond the first member, the second member, and the carrier together. 2. The connector of claim 1 , wherein the connector guides a directional expansion of the adhesive material between the first member and the second member. 3. The connector of claim 1 , wherein the connector is matingly engaged with an interior surface of the first member, an exterior surface of the second member, or both. 4. The connector of claim 1 , wherein the adhesive material is pentagonal in shape and aligned along one or more of the corner portions of the carrier. 5. The connector of claim 1 , wherein the carrier includes a corner rib structure at one of the corner portions and the adhesive material is located on and partially surrounds the corner rib structure. 6. The connector of claim 1 , wherein the connector is located within the cavity of the first member. 7. The connector of claim 6 , wherein at least a portion of the second member is located within the connector, and wherein the connector prevents direct contact between the first member and the second member. 8. A connector comprising: (a) a carrier formed of a polymeric material and having a cage structure having: (i) a plurality of walls integrally molded together; (ii) a plurality of ribs separated by a plurality of openings therebetween, wherein the plurality of ribs are formed in the plurality of walls; and (iii) a plurality of corner portions; (b) an adhesive material which is thermally expandable and is an epoxy based structural adhesive, wherein the adhesive material is located on the plurality of corner portions; wherein the connector is adapted for connecting a first member with a second member by having a size which is able to at least partially locate the second member within a cavity of the first member; wherein the adhesive material upon activation is able to expand between the first member and the second member to insulate the first member from the second member and structurally bond the first member, the second member, and the carrier together wherein the connector is located within the cavity of the first member and at least a portion of the second member is located within the connector; wherein the connector prevents direct contact between the first member and the second member; and wherein a plurality of gaps are defined between the first member and the second member. 9. The connector of claim 8 , wherein after activation and curing of the adhesive material, the adhesive material fills in the plurality of gaps; insulates the first member from the second member; and structurally bonds the first member, the second member, and the carrier together. 10. The connector of claim 9 , wherein the first member and the second member are arranged in a substantially perpendicular relationship. 11. A method for bonding a first member to a second member comprising: (a) locating a connector into a cavity of the first member; wherein the connector includes a carrier formed of a polymeric material and carrying an adhesive material, wherein the carrier includes a cage structure having: (i) a plurality of walls integrally molded together to form an exterior of the carrier; (ii) a plurality of ribs formed in the plurality of walls such that the plurality of ribs are part of the exterior of the carrier; (iii) a plurality of openings through the plurality of walls, wherein each opening separates one rib from another rib of the plurality of ribs; and (iv) a plurality of corner portions, wherein each individual corner portion is integrally connected to and between a pair of walls of the plurality of walls; and (b) connecting the first member with the second member by locating a portion of the second member with the connector, and wherein the connector prevents direct contact between the first member and the second member and a plurality of gaps are defined between the first member and the second member; (c) activating the adhesive material so that the adhesive material expands and flows in a direction to fill one or more of the gaps between the first and second members; and (d) curing the adhesive material so that the adhesive material insulates the first member from the second member and structurally bonds the first member, the second member, and the carrier together. 12. The method of claim 11 , wherein after connecting the first member to the second member with the connector, there is no direct contact between the first member and the second member; and wherein after connecting the first member with the second member, the first member and the second member are arranged in a substantially perpendicular relationship. 13. The method of claim 11 , wherein the adhesive material is thermally expandable and an epoxy based adhesive. 14. The method of claim 13 , wherein the adhesive material is pentagonal in shape and aligned along the plurality of corner portions. 15. The method of claim 11 , wherein the connector limits movement of the first member relative to the second member prior to activating the adhesive material. 16. The method of claim 11 including matingly engaging the connector with at least one of the first member or second member prior to connecting the first member with the second member. 17. The method of claim 11 , wherein the first member is a metallic material and the second member comprises a metallic material that is dissimilar to that of the first member. 18. The method of claim 11 , wherein upon expansion of the adhesive material, the adhesive material expands vertically initially contacting any barrier at which point the adhesive material begins to expand in a horizontal direction. 19. The method of claim 11 , wherein the connector guides a direction of expansion of the adhesive material between the first member and the second member. 20. The method of claim 11 , wherein the carrier includes a corner rib structure at one of the corner portions and the adhesive material is located on and partially surrounds the corner rib structure.
