A method of manufacturing a sport ball includes providing a plurality of casing panels including a first panel and a second panel. The first panel has a first surface and an opposite second surface. The first panel includes a first flange area forming a first edge portion of the first panel. The second panel has a third surface and an opposite fourth surface. The second panel includes a second flange area forming a second edge portion of the second panel. The method includes turning the first flange area away from the first surface of the first panel, turning the second flange area away from the third surface of the second panel, abutting the first flange area and the second flange area, and joining the first panel to the second panel.

The invention claimed is: 1. A method of manufacturing a sport ball comprising: providing a plurality of casing panels including a first panel and a second panel; the first panel having a first surface and an opposite second surface, the first surface formed, at least in part, of a first thermoplastic material, and the second surface including a first reinforcing layer formed of a second thermoplastic material, wherein the first panel includes a first flange area forming a first edge portion of the first panel; the second panel having a third surface and an opposite fourth surface, the third surface formed, at least in part, of the first thermoplastic material, and the fourth surface including a second reinforcing layer formed of the second thermoplastic material, wherein the second panel includes a second flange area forming a second edge portion of the second panel; turning the first flange area away from the first surface of the first panel; turning the second flange area away from the third surface of the second panel; abutting the first flange area and the second flange area; and joining the first panel to the second panel by: welding the first thermoplastic material in the first flange area to the first thermoplastic material in the second flange area, thereby forming a seam between the first panel and the second panel; and welding the first reinforcing layer to the second reinforcing layer, thereby forming a continuous reinforcing strip that extends across the seam. 2. The method of claim 1 , wherein the welding of the first thermoplastic material in the first flange area to the first thermoplastic material in the second flange area and the welding of the first reinforcing layer to the second reinforcing layer is performed simultaneously by compressing the first flange area and the second flange area together with a welding die. 3. The method of claim 2 , wherein joining the first panel to the second panel includes softening the first reinforcing layer and the second reinforcing layer with heat and trimming the first flange area and the second flange area with cutting edges on the welding die, thereby allowing at least one of the softened first reinforcing layer and the softened second reinforcing layer to extend across the seam. 4. The method of claim 1 , wherein the step of providing the plurality of casing panels includes spraying the second thermoplastic polymer material on a surface of the casing panels. 5. The method of claim 4 , wherein each of the plurality of panels includes a central portion and peripheral portions; and wherein spraying the second thermoplastic polymer material on a surface of the casing panels includes selectively spraying the second thermoplastic material on peripheral portions of the panel surfaces. 6. The method of claim 5 , further including inserting an intermediate layer within the casing, the intermediate layer having a limited degree of stretch; inserting a bladder within the intermediate layer, the bladder being configured to contain a pressurized gas; and inflating the bladder, thereby pressing the intermediate layer into contact with the casing panels in the central portions of the panels, and into contact with the reinforcing layers at in the peripheral portions of the panels. 7. A method of manufacturing a sport ball comprising: providing a plurality of casing panels including a first panel and a second panel; the first panel having a first surface and an opposite second surface, the first surface formed, at least in part, of a first thermoplastic material, and the second surface including a first reinforcing layer formed of a second thermoplastic material, wherein the first panel includes a first flange area forming a first edge portion of the first panel; the second panel having a third surface and an opposite fourth surface, the third surface formed, at least in part, of the first thermoplastic material, and the fourth surface including a second reinforcing layer formed of the second thermoplastic material, wherein the second panel includes a second flange area forming a second edge portion of the second panel; joining the first panel to the second panel by welding the first surface of the first panel in the first flange area to the third surface of the second panel in the second flange area, thereby forming a seam; wherein each of the plurality of panels includes a central portion and peripheral portions, and the step of providing the plurality of casing panels includes selectively spraying the second thermoplastic polymer material on the peripheral portions of each panel; and welding the first reinforcing layer to the second reinforcing layer, thereby forming a continuous reinforcing strip that extends across the seam. 8. The method of claim 7 , wherein the welding of the first thermoplastic material in the first flange area to the first thermoplastic material in the second flange area and the welding of the first reinforcing layer to the second reinforcing layer is performed simultaneously by compressing the first flange area and the second flange area together with a welding die. 9. The method of claim 8 , wherein joining the first panel to the second panel includes softening the first reinforcing layer and the second reinforcing layer with heat and trimming the first flange area and the second flange area with cutting edges on the welding die, thereby allowing at least one of the softened first reinforcing layer and the softened second reinforcing layer to extend across the seam. 10. The method of claim 7 , further including trimming the edge portions of the casing panels after the panels are joined. 11. The method of claim 7 , further including inserting an intermediate layer in the casing. 12. The method of claim 11 , further including applying heat to the thermoplastic polymer material layer to bond the casing panels to the intermediate layer.
